If you haven't done so, put the SD card into a Windows box & run chkdsk on it; maybe the filesystem on the SD card has become corrupted.

I've re-written it a couple of times, but I'll try what you suggest. I have a second card so I could test that as well. I can play the file directly from the SD card in VLC and other players though.
