Fuel pump follow up...(kinda long)
Since the end of October I've been on the road, the car stays in town so I only drive it on the weekends. Needless to say when I'm in town I don't work on it cause I dedicate the time to my son.
Today Monday I decided to take the pump out to see if I can solve the starvation of fuel after only 7 gallons of use (from a full tank).
I took it apart, both covers, I looked inside with mirros and such and nothing was out of place (according to fuel tank diagram). I put the pump back together precisely as per instructions.
The issue is not solved. I'm at a loss, if anybody has any ideas I'm wide open.
The pump works fine, after the tank uses approx. 7 gallons the car starves for fuel and dies. I put a gallon in and all is fine while I drive to the gas station and fill up.
I am truly desperate.

Always Overcharged, question for you.
The adaptor plate where the delivery unit plugs into (circled in blue) was kind of lose in the tank.
If the output pipe does not insert into the adaptor plate (circled in red) would it function on the fuel that's in the tank? Or is the output pipe just that, output? How can I be sure that the pipe is properly inserted? I think one of the hose clamps on the steel pipe on the top is loose.
I am talking about the elbow above the pump.

Check the flexible lines that connect the pump to the tank. I had a passat with a similar problem, and even after changing the pump, it had the same problem. It turned out there was a pinhole leak in the line. When the fuel was high enough to cover the hole, the pump would work, when the fuel was lower, it would spray out of the hole. Take the cover off of the tank, and reconnect everything, then have someone start the car, then look in the tank and see if there is fuel leaking.

Long time since but you must make sure it is in properly or the car will
not run through a whole tank. I believe from memory that my car would only run until the first 1/3 of the tank was used then it would die like the pump had failed.
It was all under warranty and it took the tech a long time to get it right.
May be if you can remove the clamp at the top of the hose above you can position it better by poking some number 8 wire through to help align then reattach the clamp or you may be able to see by removing the level sender on the other side and using a mirror and torch to see.
You gotta love the german over engineering involved huh
