Also take a look at the oring on the cap - if it's nicked or folded out of the groove, coolant will come out of the overflow port on the bottom of the tank - generally right onto the exhaust manifold.

At least you didn't have the new one fail shortly after install...in the wifes 2.8 avant the passengers side failed at 80K. The replacement from ECS failed in less than 8 weeks/<2k.

I'll 2nd the recommendation to NOT bother removing the fan.
Instead, I drilled a hole slightly larger than your typical WD-40 straw through the fan about 1/4" away...
